Background


The Navistar Maxxforce 13 (12.4L) engine, used in International ProStar and LoneStar trucks from 2010-2014, experienced widespread EGR system reliability issues.


Primary Failure Modes


EGR Cooler Cracking

Thermal stress causes stainless steel tubes to crack, allowing coolant to enter the exhaust stream.


EGR Valve Sticking

Carbon buildup from EGR gas recirculation causes the valve to stick open or closed.


EGR Cooler Bypass Valve Failure

The bypass valve fails to open during cold starts, causing thermal shock.


Fleet Management Recommendations


  • Proactive replacement at 200,000 miles
  • Use ASTM D6210 fully formulated coolant only
  • Regular coolant testing every 50,000 miles
  • Monitor EGR differential pressure sensor readings
